How to Measure Your Battery Compartment for a Perfect Fit

Avoid fitment issues, pinched wires, and sizing errors. Learn how to accurately measure your e-bike, e-dirt bike, or custom frame space before ordering a custom lithium battery pack.

Step 01

Measure Maximum Interior Space

Use a rigid tape measure or caliper to record the absolute maximum internal Length, Width, and Height (L × W × H) of your frame tray or compartment.

Rule: Measure at the narrowest point of the frame, taking internal frame welds or bolt heads into account.

Step 02

Deduct Cable & Plug Bend Clearance

Heavy-gauge AWG cables and anti-spark connectors (QS8, XT90) require bending radius clearance above or beside the battery pack.

Rule: Deduct 15mm - 20mm from the total height or length where main discharge cables exit.

Step 03

Account for Protective Foam

To prevent vibration damage during off-road trail riding, battery packs must be surrounded by high-density EVA foam padding.

Rule: Reserve 3mm - 5mm on all sides for EVA foam padding to absorb trail impacts.

Step 04

Verify Lid Risers & Hatch Extensions

For factory dirt bikes (Sur-Ron, Talaria), high-capacity packs (40Ah/50Ah) exceed OEM height. Check if you plan to use a 3D-printed or billet Lid Riser.

Rule: Specify if your height measurement includes a Lid Riser extension (+20mm to +50mm).

Ignoring Weld Seams & Bolt Heads

Inner frame weld seams or protruding controller mounting bolts can subtract 3-5mm of usable internal width. Always measure between protruding hardware, not flat walls.

Forgetting Cable Exit Location

If discharge cables exit from the top of the metal casing, rigid 8AWG silicon wire requires vertical bending space under the frame latch. Top-exit packs need extra height clearance.

Confusing Outer Shell Dimensions

A metal case pack adds approximately 2-3mm wall thickness compared to standard blue PVC shrink wrap. Ensure you specify whether your space limit requires PVC or Metal Armor.
